Hi fasty I took it in soon as the problem started they did not get any readings come up on the code reader then they suggested the intercooler, hoses etc which I have tried then the turbo which I also tried I wondered if there could be something mechanical which would not come up on the code machine ??

it could be the egr valve i think on this model you can blank it off but only as a test its not recomended to run for long periods without it, a one or two days should be ok untill a new one arrives assuming its faulty, to blank off you need a thin piece of metal say the top of a baked bean tin or the like, cut out a circle so it fits the shape of the valve and trap between the valve and engine a bit of gasket sealant will help at least this will prove or disprove without costing money

Thanks Fasty
Looks like you where right I have blanked it off and stuttering has stopped All i need now is to find where to get a new one i have tried various sites but all the ones i have seen are at the end of the chamber where as mine is on the left side at the front of the engine with a metal pipe leading around to the chamber.Any idea where i can look ?? I would like a site where you can put the part number in so it cannot be wrong !!
Once again many thanks

EGR valve syptoms are lack of power and excess black smoke from exhaust. But most definatly would come up with a fault code P0404.

2004 Diesel mondeos have huge problems with the fuel injectors either losing configuration which would explain your syptoms or it could be a faulty injector try carrying out a leak off test.

this would require 4 pots and tubes all same length 15inch tubes, but you would need to make up connections by cutting an old set off leak off pipe connections and connecting the pipes pots and connections together and carrying out an 5 second crank test you have to disconnnect the inlet metering valve which is a brown sensor and multi plug on the back of fuel pump (not very easy to do) measure the amount in the pipes, then connect the IMV, and run the vehicle for 1 minute then measure the amount in the pots again, then run for 4 minutes and measure the amount in the pots again. if 1 pot is clearly got more in than the others or you cannot carry out the 4 minute test as 1 or more pot is full or near full then that injector is faulty and is allowing to much fuel back to the tank.

Hope this helps

Lawrence
